Flexo vs rotogravure vs digital: which pouch printing suits you

Tooling cost, run length and print fidelity decide the press. Here's the honest comparison with break-even points.

Tooling is the whole argument

Digital printing carries no plate or cylinder cost, so it wins outright below roughly 5,000 pieces. Flexo needs plates per colour — affordable, but a real cost. Rotogravure needs engraved cylinders per colour, the most expensive tooling of the three and the reason it only makes sense at scale.

Rough break-even guidance

  • Under 5,000 pcs: digital, almost always
  • 10,000 – 50,000 pcs: flexo usually lands cheapest all-in
  • Above 100,000 pcs: rotogravure typically wins despite cylinder cost
  • Multiple SKUs at low volume each: digital, because tooling multiplies per design

Print quality differences that matter

Rotogravure holds the finest gradients and deepest solids, which is why premium FMCG brands stay with it. Modern flexo is close enough for most categories and better than most brands expect. Digital is excellent on detail but has a narrower gamut on metallics and special effects.
